not connected correctly take it apart and check all contacts, take photos and post on here if you can. did you resolder the connections or bodge them??? (bodge meaning connected whatever way you could). The reason the green light is staying on is because the charger is not registering an empty battery which means that the battery is either wired up incorrectly or there is some physical damage to the charge memory

i will have to check them but it was straight forward enough to change over, just two connectors where they connected to the plus and minus on the battery

Very strange. In your first post you mention the wire melting around the fuse... Does this fuse need replacing???

didnt change the charger connect no just that fused wire that goes to the battery

two years it could be the battery is buggered, memory damage sounds likely. has it had heavy use in those two years as they only last so long.

i would have used it two or three times a week from september to march

If you consistantly charge the battery whithout draining it first, it will damage the memory eventually. New battery mate. Drop dog fox off here a pm he's got a sh1t hot battery for his light weighs in a good lot less than a kilo I'm just not sure what it's called get one the same and you can't go wrong.
